yeah, but if its covered under warrenty they shouldn't charge me for fluids right....

Sound`s like Spyder Gear issue`s to me. When you turn and wheel speed changes/differ`s from side to side, that`s when the spyder gears are active.
In this Case it would also do it in 2wd , as the wheel speed still changes.

Yep - the dealer will raise an eyebrow at your lift and fueling box, etc. when you try to use the warranty.

This is true, but without the load from the pinion gear it might not make the noise. If you have a better Idea as to what it might be, I`m sure he would like to hear it.

Well, so I drove my truck again this weekend through a field with the four wheel drive engaged and of coarse there is no problem at all. I changed all fluids in the diffs and the transfer case. All fluids and gears looked great for having 60K on them. I am starting to think the four wheel drive is fine and the binding is just coming from the change is wheel speed with oversize tires. The last think I want to do is go to the dealer and get a bunch of money wrapped up into nothing...

For peace of mind: jack up both front tires, block rear tires, put transfer case in Neutral and spin each front tire individually with steering wheel turned to max left or right (engine off). This makes axle U-joints work maximum and any binding will show. Put steering wheel dead center and compare relative resistance(U-joints do not work at all in this position). Should be relatively same resistance as when wheel cranked to max. You will quickly note any problems.
