You are asking for a lot more fab work just to get the older grill in and then, you have even tighter clearances to deal with.
I have been told that it can happen, but the grill still need to be heavily modified and you can't us your A/C condenser.
Finding a "Banks Tubed Grill" would be the easiest way to install a intercooler in a 89/90 truck.
Your early 91 would require a radiator core support off of a 89/90
Or doing the REVERSE of this.

I know im digging up an old thread but I just did this swap over the weekend and I had a few tips. Instead of ordering up the coolertubz pipe I used a 24v intake horn. For this to work you will need to remove your intake plate and turn it around 180deg. and reinstall. this moves the intake horn forward to clear the mastercylinder. Next trim the throttle bracket to clear the new intake horn. Using the 24v intake horn also lets you use the left side 2nd gen cooler pipe. you will need to trim the edge of the battery tray to clear the charge pipe.

91oilburner how about some pic's as to how you attached to the bottom. aka cooler past the battery tray.

I think the coolertubz look better and flow better then any of the next gen air horns, BUT, the first gen is all about finding a way to make something work. good job but it would be helpful if you could snap a few more pic, of theprosess as i have done

I agree the coolertubz do look better and flow more, but I was unable to get a hold of him to order one. I e-mailed him twice from his website and recieved no replies so I took it into my own hands lol. I'll try to get a pic of the battery tray when i get a chance but all I needed to do is trim about 1/4 inch off the side of the tray near the j-bolt to clear the pipe. No need to move the battery. As for the rest of the install I followed your write up step by step. It was very helpfull and saved me lots of time. Thanks for the help!
