What is the best Intercooler That I can buy that will still fit between my grille and radiator (and still fit my AC condenser)? 
Should I go with a water-to-air, or would an air-to-air do just as good of a job?
My truck is a 92, currently without an intercooler, 5sp, hx-35, slight pump mods.

Do you want it to be custom or just pick one up off a truck?
I believe with a PowerStroke intercooler, you can keep your A/C, and they are easier to install on I/C trucks.
I know David (BC847) has a very nice intercooler setup, it's a custom job though.

right now...Killer deals........At least I think they are super cheap..
I would go air to air. If you are looking for the best, oem cores are no good. You will need to go with an aftermarket core with custom endtanks and they are not cheap.
Comparing a stock ps intercooler to a spearco is almost 200 degrees difference on a heavy fueled truck.

my 3rd gen doesnt exactly fit easily, but it sure is huge and i can still build 44lbs of boost through it, i went from 1600 -1700 temps real quick to 1350 slow rising max temp, and i went from crusing temps of 850 to 550, i figured thats a pretty good difference.

Well I went from a leaking stock to a stock PS IC, and while towing I gained an extra 5psi of usable power. With stock I could only use 15psi of boost sustained while staying at 1200deg, but with the PS I can use 20psi of sustained boost while staying at 1200deg.
