This what Don was talking about. Bosch changed the bodies to stainless a while back. You can get new bodies for your injectors.

That's why you were fine with the stock ones, but your higher flowing aftermarket tips caused your rail pressure to spike much higher when you lifted throttle, since you have a capped rail.

bingo. WHen I was studying rail pressure several years ago on the 03-04 platform, there were some very clear lessons I learned:

1. the on-board pressure sensor saturates at about 27,000 psi. therefore, any rail pressure gauge or fueling box that connects to this sensor is blind to pressures above this point.

2. I have also measured the momentary pressure spikes that Don refers to, to the extent that they occur below 27,000 psi. With stock fueling and stock injectors, I found that pressure spikes higher than the published maximum (sustained) pressure of 23,500 psi routinely occur.

3. According to information I have obtained from Bosch, the purpose of the pressure relief valve is to avoid momentary high pressure spikes in the rail, and subsequent damage to the injectors, the feed tube interface etc. the system is carefully designed to avoid poping the valve under the vast majority of circumstances, but the value IS desiged to open and provide a very few number of reliable cycles over the life of the rail. Failures of the pressure relief valve are clear evidence that it has opened more often than it was designed to.

4. With stock injectors and modified injector duration, it was pretty easy for me to detect that pressure spikes above 27,000 psi do in fact occur without raising average rail pressure (i.e. with a pressure box).

5. with high-flow injector tips, I found that it is quite easy to acheive higher than 27,000 psi pressure spikes even without modified injector duration/pulse width

6. I made a decision long ago not to achieve increases in measured peak horsepower by raising the peak sustained rail pressure beyond the stock design by use of a pressure box. of course, my truck is only 600 HP, but I still have my OE injector bodies, pressure relief valve, and no cracked tips :-)
