Well I got all of the spot welds cut and got the back wall completely cut off the cab. Ready for the club cab section.

i am no pro body guy but every time i have seen a cab cut apart for repair or mods the hole thing is cross braced on inside to keep it straight

First off, great job so far.

Second, Thank you for breaking ground and documenting this. I have been planning to do this ever since I found that pic of the white and redish 6x6. I am now waiting for delivery on my club cab cab. Today I took the dash out of one of my crew cabs and started prepping it for cutting.

I had planned to cut the floor and roof at the seams in the rear door jams of the crew and the matching seams in the doors on the club and graft them back together. At first I could not figure out why you were drilling out all the spot welds, but now the idea is growing on me.

I am curious to see what you end up with for a rear floor. Will you end up with six cab mounts or stay with four? I guess the rear floor will depend on your frame. I plan to use my stock crew frame so my rear floor will be flat and high. On the other hand, if one were to stretch the frame in the low flat part a guy could make the low flat part of the floor continue back into the rear seat area.

Also, dont forget to install boom mat or something to your inner and outer roof skins befor you put the sandwich back together.

That was also my first thought.... but after some study I decided by just cutting skin away from the "C" pillar and leaving the entire door opening intact that will save me the hassle of lining it back up. Doing it this way I will just cut the opposite way on the club cab and using clecos and vice grips I can line every thing back up at spot weld pinch points and move it around until its right.

cutting away that much material obviously makes it less strong but leaving the rear door opening and inner roof structures welds alone it has that "egg" effect by not breaking the circle, I know if I cut the "C" pillars all the way out it would probly bend and fold all kinds of weird ways.

For the rear floor I will have 6 cab mounts and I'm going to just extend the floor from the crew section and cut the floor on the club section just ahead of where it drops down. I don't want to mess with the frame and having the floor slightly raised back there is ok with me.


Now get out there and cut some metal!!

Since you beat me to the crew club mega cab, I guess I will have to cut apart both my crews and my club and make a crew/crew/club/mega/giga cab six door extended cab. Seating for twelve anyone?
