Smokin S the tubing i use is 2"O.D DOM(seamless) Tubing with a 3/8" wall they are plunty strong for what we do.. If you need any matierals let me know i can get it cheaper than most...Also used 1" Heims ..Oh if anyone want to know why I get it cheaper this is why... www.phoenixmfginc.com this is where i work..

I'm just finishing my ladder bars up out at the shop - they're fabbed in the traditional design, heim-joint mounted on both ends. The bars themselves are 2.375" O.D. x 96" long with 1.125" threaded (L & R) heims on the end - they're HUGE!
Looks like a couple of auxiliary driveshafts....

The are completely bolt-on, from the bottom of the shock brackets to the underneath of the frame, lateral to the tranny output shaft/yoke.

I like the theory, and I've been waiting on ladder bars until I found some that had good street manners. The biggest drawback I see is ground clearance, but I guess I could be classified as one that wants my cake and eat it too. I know you are going to lose some anyway, but I still am off road in my truck (not high speed) on my hunting lease and wouldn't want to take them off and on all the time. Just a thought. May help with your design thoughts anyway, but I may be being unrealistic as the application is more street oriented to start with.

Are you going to design any for 2nd gens? Bolt on? I might be interested. I'll be following this topic.

I'm going as fast as I can right now to get the 3rd gens up and in production. The one area that held me up is weight. We already have two version with different DOM sizes. The "drag" bars will be about 16 lbs lighter than the "pulling" version. After reading this thread maybe I've been a little too worried about keeping the weight down.

Right now the pullers are about 81 lbs a set complete. The drag versions are about 65 lbs a set. If anyone wants to give me feed back on weight concerns I'm all ears. Feel free to take it to pm or e-mail me so that we don't get this thread shut down. There's some good info in here and I'd hate to lose it.

Is the only difference between the drag and pulling version the wall thickness?

Are they 60" bars?

Wall thickness is the only difference. They are about a 60" bar depending on where your measuring from.
