I have some more small issues to work out:
1) The truck does not want to build boost before 2-3 gear, or under 1700 RPM
2) There is a decent amount of black smoke when I really press down on the accelerator.....at idle it is fine and lightly accelerating from a dead stop it is fine
3) There is a loud hissing noise, like a blow gun is attached to an air hose. Is this the sound of a typical boost leak or is this the sound of the turbo just flowing more air?
All of these issues might be boost leak related......just not sure
Other than these issues, the truck is running fine. I drove it about 40 miles today and just need to get the loud hissing noise sorted out.....the black smoke does not really bother me

I also just bought a really, really nice adjustable drop hitch from DT:
Adjustable Hitches - Locking Aluminum Ball Mounts
I love the fact of not having to worry about hitch pins, the anti-rattle *****, and the superior construction to the Rapid Hitch
It was well worth the $230 price tag

Now where could the boost leak be coming from?
I only messed with the passenger side intercooler pipe, and had to loosen the clamps to rotate the pipe, to mate up with the elbow on the BD turbo....
Other than that, the wategate has a 3 ply braided hose going from the elbow on the turbo to the wastegate. Should the elbow have any teflon tape or paste applied to the threads?

I am going to work on the truck tomorrow, in an attempt to find the boost leak

I double checked all the intercooler boots (6 ply, aftermarket) and tightened them down a tad more
I then used a small mirror it appeared as if the metal coupler that is clamped to the intercooler pipe boot and gets clamped to the turbo was not seated and sitting flush.
I removed the intercooler pipe boot and made sure the metal coupler was seated properly and then bolted everything up
The truck runs great, with no appearant boost leaks! I only took it around my subdivison for a quick test drive
The turbos spools great and the boost builds very, very fast. At light throttle, I hit 8-10 PSI, under 20 MPH
I noticed the truck has alot more, low end power.....which is great for my needs!
I am going to take it out for about an hour this evening, before I have to go in to work nights

The diff cover took about 3 3/4 quarts, a nice improvement over the stock setup. I used Amsoil 75W-90 Severe Gear (which I used in the rear MH diff cover also)
The final step will be to install a front steering stabilizer, to replace the dual Superlift front stabilizer kit

I bought a Radflo stabilizer, which has about 72 PSI charged into it. Paul at Defiant is a pleasure to work with, and responds to all questions in a very timely manner. I highly recommend working with Paul at Defiant, with any suspension or steering questions you may have!

I haven't kept up with this thread and sorry for that, but are you liking your PIAAs? I've had mine in and they have been great! I have the same headlight bulbs as you and the matching piaa fogs.

I really like the replacement PIAA bulbs, a good, inexpensive option!
