You'll basically need everything in the '02 which has anything to do with engine control management and fit it in the '05. You may even run into issue with the dash cluster since nothing will connect correctly to the '02 OBD system. Not saying its not possible but that its going to be an effort.
Even if you got it running right, it would never pass any inspection that involves testing the exhaust PPM.
Getting a '02 VP-44 motor to run as cleanly as a common rail truck would be the real trick.

I dont have the answer to that as you never hear of anyone swapping a 2ng gen motor into a 3rd gen truck. Depending on how badly damaged the '05 motor is, it would likely be a lot easier just to rebuild or fix that engine.

I would think the only thing you could re-use would be the block. Then entire top side of the engine would have to come from the '05 with the electronic injectors and the fuel rail. If you tried to re-use any of the VP44 fuel system, then you would need all the '02 engine control pieces and that's where it gets hairy tying back into the '05 dash systems.
