Ditto! My 02 should be same axle...no?
I have Pwr-Lok Dana 70 and most I get in her (top of dip stick) is just under 4.5 qts. w/ Mag Heynie Tec.

'RAMW350' - If memory serves, factory cover holds about 3 qts.... without tipping the rear to totally clean out the axles

No. Your '02 should have a D80.

I use Royal Purples Maxgear 75-90w with Trans-X. I know they say with RP you dont need to add a wear inhibator but I fell better safe than sorry. I really like RP products. With that said I just bought a NV4500 and I decided to use the Mopar (Castrol Syntorque). I know anything can fail but why test fate! New Venture prefers the Castrol. But for a rear I like the RP. They make different viscosities for the temp you are in!

How much in the way of metallic debris do you guys see on the dipstic when you pull it? I had a little fuzz on there, didn't seem to be excessive, but I hate seeing any at all. Just wonder if my rear is about to grenade from the abuse of a turned up pump, etc...

Interesting question!
I have monitored this closely for the 6 yrs and found the results interesting.
I get black metalic 'mud' on my dipstick regularly. Gradual build up over 10-20,000 miles to point where it's pretty well covered with this mud at 20,000.
Also found that one hard day at track equals about 10,000 miles of mud on dipstick!! Heavy towing will produce somewhat similar results.

This mud is clutch face material and as long as it's not shinny metal shavings, it's perfectly normal......... or so I have been told by Dana experts.

I don't like seeing it either, BUT, the good news is loosing surface material from the clutches does not effect the performance of the Pwr-Loc. I have regularly tested mine (one wheel on wet grass and one on pavement) and lock up seems to be the same after 170,000 miles as it was early on.
If you find decreasing lock up performance, the concave plates in the Pwr-Loc can be rotated for more grab.

I pulled mine 2 yrs ago, to see how it looked. Clutch faces were scary looking so I replaced them.
Everything else in my 70 Pwr-Lok was in amazingly 'good as new' shape. It's a very strong gear setup!.........

But, as mentioned above, performance before and after new clutches felt no different, to me.
Note: I do use a high quality synthetic Gear Lube, and because I drag race, I do change fluid @ 20,000 miles. It's cheap insurance, IMHO.

Going back to the original capacity question. The fluid capacity will change with different ring gear sizes, different differential choices and different axle tube lengths. I have a 91.5 single wheel d70 and a 93 dually d70 on my shop floor right now. The dually housing is two inches wider backing plate to backing plate than the single. all of these variable make a difference on actual capacity. The Mag-hytec folks probably took a high average capacity figure to include in their speck. A deep look in the fine print may include a disclaimer about actual capacities may vary based on individual configuration.

I had two cents to spare. Thought I'd share.

I had it in for a couple miles and noticed alittle black fuzz on there! I noticed an incredable amount on the this debris on the factory cover magnet. The funny thing is I probably have 20k on the oil. I absolutly love the dipstick magnet!!!!
