Clean your heater box in 10 minutes.
The flow of hot air in my '92 has been pretty weak and it is becoming more important with the falling temps for the heater to work well. With my truck being 15 years old and apparently untouched heater box I figured It might need a cleaning. I looked at the sticky and decided that I could do someting similar but easier.
I stopped by the junk yard at lunchtime today and wandered around for about 5 minutes. What I found was a firewall grommet/plug from a wrecked 2nd gen approximately 2 5/8" (important later) in diameter. (Free by the way)
I took that home and hit the grommet/plug librily(sp?)with some armorall to clean it up.
While the grommet was soaking, I took a 2 5/8" hole saw and punched a hole in the heater box from inside the cab. Once inside, I cleaned out all the debris (yes there was a bunch) with my shop vac and the 1 1/4" adapter hose/ attachments and an old toothbrush
Once cleaned out I deburred the hole with a small file. I then wiped the excess armorall off the grommet and snapped it into place. It fit a little sloppy but it didn't leak (must have been on the small side of approximately
). I figure a little RTV will keep it snug in place.
Time involved not counting the walk in the junk yard < 10 minutes.
Hot air volume is a little better (not the lot I was hopping for) but that's one more thing more to check off of my list of things to do before winter.
Next, on to the heater motor relays for some real air flow.

He did them to improve his A/C. I want to do them to improve my heater. Either way, it's a great improvement from what I've read. Need to get it done soon. There was a small amount of snow on the ground this morning.

Got the relay job done on the blower motor. Lots of air now.
Heater works great. 
Only problem now is, I finnished this job out in the coild this week end and when I opened the pass side vent window (to run a cord for a small heater) it shattered.
At least my heater is working enough to compensat for my new fresh air intake.
Junk yard has one for ~$40. It's just $$$ right?
