Also, at the point I tried that, I was to the point where I didn't care if I ruined the HVAC case because if I didn't find a way to get it clean I figured I'd be pulling it.

It had a funk from a previous owner, though, that it didn't get out and I eventually pulled it apart (so your point is well taken).
I had the funk too and had the TSB performed several years ago. Never knew how they actually did it, but the smell was gone when I picked the truck up and it's stayed gone ever since. I guess if you do it a certain way, all of the water will exit the drain in the engine compartment.

Yeah, mine was past warranty, and the stuff cited in the TSB is crazy expensive...

thanks for the PDF!

my mechanic wants me to find all this stuff on the web on HOW to do it,

and let him read it before he tackles it.

if the new trucks did not have PDF's, i would have traded for a new GM last year. my feet have been miserable cold.

do you have a link to the heater treater folks?

I asked Geno's to do some kind of heavy duty fix for the HVAC in another thread, (after i called & talked to them) and they did not think it was worth thier time

it's worth $229 to me, to only have to do it ONCE

No problem on the PDF. I have often found myself wishing that the write-ups on the various forums were in PDF to assist with not printing a bunch of extra junk (banners, ads, etc.) that I don't need to print.

It was definitely worth the coin for parts that won't break, especially since the plastic Dodge parts would cost about the same.

my mechanic got the dash out,

and I stopped by for the door swapping.
even with 4 doors, there was still one that did not get replaced.

the instructions are pretty vague, and did not mention about having to cut up parts from the old setup & re use them, the mega flappers have a reach arm from one motor, over to the mega flappers, but we never could figure which arm to re-use with the lever on it, because the motor has to fit in the back of it.

the dealer had destroyed alot of my linkage, the metal reach arm (about 8 inches long) was wrapped around the motor and twisted up, i beat it back out flat, but we could not figure it out (the dealer said "they took out the Mega stuff" when I took in for warranty HVAC fixes)

but, the heater treater doors work.
they need to be put on a bench grinding for some SERIOUS grinding, they use some sort of crimp, that smushes the metal out, till it is too big to go through the hole.

the doors & levers & drift pins were all properly indexed, and we had to drive that one drift pin in about halfway.

the heater treater doors are welded, crimped, ground down, and pretty dang well engineered. they are worth the $$.

Have no idea what the "mega stuff" or "flappers" you're mentioning. Are there additional doors or diverts providing for air to the rear seat in the Mega Cab? It almost sounds like you have a completely different system than the early trucks have. I'd get bent out of shape if the dealer had taken upon themselves to mutilate any system in my truck.

The one door that doesn't get replaced is the bottom blend door that simply rotates within the housing and is connected to the upper blend door actuator by an articulation arm, as the actuator engages and turns the upper door.

You can see the grinding done on the doors, and it looks like someone put a lot of time into producing them, akin to a custom job, which kind of makes the price you pay an even better deal. Glad the work for you.

if you see the reach rod, and the black plastic peice hanging on the left end, it goes into that empty hole by the white arm, and that activates the flappers in the top right of the pic.

those flappers lead out the bottom, downward to the Mega Cab vents.

that metal arm was supposed be straight.
the Heater Treater parts do not allow for the operating arm to be re-attached under the actuator, from what I looked at.

we straightened the metal arm out, and played it with, but ended up leaving it off (since the operating arm would not attach under the actuator) and opening the mega flappers WOT. the assembly only opened them ~75%

it was pretty neat to see the dual zone flow paths. i wanted to convert mine over to dual zone (wife is always COLD). looks like would have needed a handful of $$ parts that would have been worth it to get her to

I read these HVAC threads and think if this happens to me this truck is gone. For some reason I think mine will be OK as it has not broke yet. It seems to happen early or not at all. I hope.

You may be good to go for the life of your truck. Honestly, regardless of the number of threads you see in the forums, I am not sure I believe that the doors break on most or all trucks.

I understand your position about getting rid of your truck, just remember that the cheapest vehicle to drive is the one you already own. This is why I fix my truck versus replacing the whole thing.
