Had it tested today, results were 77% opacity with the limit for passing being 38%. The guy said he hadn't even put a load on it yet. Pretty much filled the shop with smoke.
The truck has a new air filter & fuel filter. It has 197k on it. I recently checked the turbo for play and it seemed normal. I checked the intercooler boots, all tight, unless I missed one.
It has smoked alot more than I would guess a stock truck would since I got it 2 years ago but this is the first time I've had to have the emissions done. There's no external programmer that I can see, everything appears stock.
Any ideas?

I will also say that it must have had a tune on it, my buddies 05 does not smoke at all, his is all stock, my 06 will smoke a bit with the Quad box on it, but all I have to do is put the bypass clip in and she is stock, might be worth while to take it to a good dealer and have him flash it back to the latest sofware. Im sure others will chime in on this.

Is it possible you don't drive it as aggressively as the tech tested it? My wife drives my truck around and is much more lenient on the loud pedal than I am. When I first start driving it, it will blow a lot of black smoke. A different tech may make the difference.
I don't suppose anybody wants to loan me their smarty for a few days?

The tech did mention this, and I am pretty light on the throttle. He suggested that I go drive it hard for a while and bring it back to be retested. I just can't see it making enough of a difference. He didn't even put a load on it and it was twice the limit. Just for grins I might go out and see if it smokes less after some full throttle hills tomorrow.

my 04.5 (same engine as your 05) would sometimes belch a cloud of smoke if i did not run it hard for a while. I would take it up and down some steep grades, run it hard and try again.
On the same note, my 98 will puff some good dark smoke after its been sitting a few days or has not been driven hard.
I think sometimes soot will collect in the exhaust system and muffler and needs to be purged every once in a while.

One injector bad but still within spec will cause it to fail opacity test.
What is the build date on your truck? Early 05's had plastic IC tanks and they would leak. Not sure you would have enough smoke on a snap test to even get it to leak unless it was really bad.
Before testing drive the snot out of it, get the EGT's good and hot and make sure the exhaust system is cleaned out. You could have just had a build up of soot.

I'm planning to do some full throttle runs tomorrow and see if the smoke decreases as I do it, I don't have an EGT guage though.
I was able to watch the test both times he ran it and there was ALOT of smoke, so I can't imagine that amount of soot being built up in there. But I've been wrong before.
I'm not sure if you're joking or not, but in a worst case scenario I might be trying to take you up on that. It'd probably be cheaper than paying a dealer to flash it. I'll call and find out what they'll charge tomorrow.
Are your injectors the original set?
Put a good size load in the truck and run it pretty hard on the highway.
If it doesn't pass then you lucky dog you are in the market for some new (Bigger?) injectors!
