Found my answer after searching a little more.......

What is the exact year range of Powerstroke intercooler that fits our trucks the best. I have searched but cannot find a definitive answer. I know I want one that has no plastic ends and fits the best.

I thought it was the aluminum ones that came on the 7.3 PS engines that most guys use?

Yep. I forget what the exact years are, but they come out of the 7.3 PowerStroke. All aluminum, no plastic.

I think it's the 99-03 7.3 PS all aluminum intercooler. If I remember what I read right the inlet/outlet is 3.25" or something like that.

Sure! 99 thru 2001 Ford 7.3 Diesel intercooler. These are the all aluminum coolers with no plastic end caps.
