Adding Intercooler to 91 - what parts do I need?

Hey!

I just bought a 1979 Chevy crew cab with a 91 CTD swapped in. It has a 3-inch straight exhaust (no muffler), the stock air-box has been opened up, and the injection pump has been tweaked a little. I'm going to add a pyro pre-turbo, and I also want to add an intercooler because I'll be towing a gooseneck trailer that could be as heavy as 14k.

My question: What all parts do I need to grab off a donor truck to add the intercooler? I'm on a budget, so using stock parts would be great. Here is what I am thinking:

1) Intake horn - I need one off an intercooled truck, because mine points toward the valve cover. Or can I rotate mine 90-degrees?
2) Turbo outlet - it points toward the valve cover now. Can I rotate the housing to put the outlet pointing down?
3) Grab stock IC pipes if available. I know I'll probably have to mess around with them some, since this is in a Chevy.
4) Get Used Intercooler out of a 2nd gen because it is bigger.
5) Some rubber elbows and clamps

What do you think?

1) If you get a 2nd gen intercooler, get the air horn as well. It flows better.
2)Yes, just loosen the big clamp and clock the compressor however you need it.
3)Sure, can't hurt. Exhaust tubing is fine for IC piping as well.
4)If possible, yes. Sammy340 put an '04 PSD IC in his 1st gen.
5)Yup.

I put a third gen Intercooler on my 92. Its huge, so I have a bunch of first gen stuff left over, unfortunately the first gen piping is smaller DIA than second gen. 2nd gen is all 3" piping, first gen is smaller. the 2nd gen intercooler has larger ends with stepped boost hoses. they use 3" pipe but the intercooler ends are like 3 1/2". You need to make a trip to the wrecking yard or find someone with a second gen and have a good look at the piping for a better Idea.

How's the cummins fit in your chevy? I have a nice 76 crewcab that I was pondering about this sort of project. You running auto or manual.

1) Yes, you can use your old intake horn, but, you have to chop and weld a lot. It's not a perfect square so the bolts holes don't line up. I couldn't find a intake elbow so i was forced to use the old one.

2) I put on a new turbo at the same time so i got the 90 elbow with a 3" outlet. Your compressor housing now will not take these 90 degree elbows so if possible, upgrade the turbo at the same time.......HTT stage 3 or 4 would be nice

3) Prolly have to mess around. I cut and welded all of mine with 3" aluminum pipe...........takes time

4) The ford IC has been holding up good. And yes...........it's huge Any IC is better then no IC.

5) I found some hump 3" boots at a local diesel shope for $9 each . Try some local shops around you..........
