Cummins did build and assemble it , but DC assume all liabilities and warrantees. I dont buy the overbore on the cylinder at all..... one thing is you would have had a oil consumption problems and excessive blow-by issues also.

Agree on the blowby Issue.
60 thou out?
Sheesh.. that thing should be burning a qt of oil an hour and sound more like a jackhammer than an engine.

My gut tells me the fuel system might be buggy, could be a valve issue, BUT it is your money, you spent it, now get a lawyer and fight for what's yours. And feel no guilt about it.

A rebuilt engine in a brand new truck, I DON'T THINK SO.

Thanks for the feed back guys, i tried to get a new motor but dealer insisted i could not tell them how to fix under warranty.Like i stated they replaced only the short block,block,crank,pistons and rods all the other parts were from my old motor. The tech let me see the old block,measured #1 CYLINDER right in front of me was larger then the rest.truck didnt smoke at all.

Still sounds fishy. I am a CNC Machinist that whent to school to be a mechanic and 60 thou is as good as a mile. The piston would also have to be a +60 to work. I dont know abought Cummins tolerance standards but I highly dought that they would send a brand new engine out the dore with 1 cylinder over bored just to avoid scraping 1 block. Not to say it is imposible but I just dont see it happening. Now if the bore was 60 thou big with a standard sized piston then it flat out wouldent even run on that cylinder. There would be 100% blow by and 0 compresion on that cylinder. If my dealer told me they where going to be replacing my motor with a rebilt short block I would say see ya and find a budie with a truck and tow it and all the parts to the next dealer down the road. There is no way I would let them treat me like that. I would go straight to the owner of the dealership and let him know abought there remarks and shady actions. In my case I go t the same church as the owner so it would not be hard to find him. Then I would call DC directly if there was no resolution. I would rais holy h#ll if I was in your shoes. It would also help if you filled in your signature so that people know what you have.

if Cummins was covering the warranty , you would get a new block and new piston for that cylinder , but everything else would be reuse except for piston rings and gaskets. and anything that is out of tolerance. I would not ask for a recon at all.

You are not going to get their attention on your own. The dealer and DC simply know you are no LEGAL threat to them. Right now you are simply a "local pickup truck owner" to them, and you are not a threat whatsoever. You need a lawer. Any good lemon law lawer will take the case on contingency that if you don't win you don't pay, and no money up front.

Let me repeat, getting an attorney to represent you in this case will not cost you a dime. Not getting an attorney WILL cost you thousands!. The choice is yours.

You cannot imagine the way they will treat you after they learn you are not a "stuipid local pickup truck owner" anymore. Get an attorney on the case and they will roll out the red carpet when you walk in to talk about your truck. Heck, the DC rep bought me luck when he picked my truck after the buy back. Right now, if what you are telling me is true, you are getting screwed.

Is it possible that Cummins messed up boring #1 in the factory, and instead of scrapping the block, simply put in the 2nd 300K rebuild kit (.030 for each of 2 guaranteed rebuilds)? Not ethical exactly, but they probably figured no one would ever drive the truck long enough to wear out the last rebuild specs.

I wonder if this would affect balance in such a low-reving motor.
