On my 2000, the fill plug was stuck and WOULD NOT come loose. 2 weeks of penetrating fluid soaking would not touch it. Had to use heat and an impact got it loose, but it could have been a bad day because the drain came loose without a problem.

I had a crack in my transfer case and was having to constantly add fluid until I could get it fixed.

I ended up tearing the corners out of the fill plug and had to weld my 10mm hex socket to the plug so that I could continue to remove it and refill.

Whoops

I wouldn't wait till 60K. I changed mine at 25K and it was some nasty looking fluid.

I would not wait to replace the fluid at the 60k interval either. I replaced my fluid early on, in order to get the wear metals or "break in" materials out of the unit.

Same. I did mine at 25k and there was quite a bit of metal shavings on the magnet. I am getting ready to do it again at 45k (2k more miles). Same with my T-Case.
