That's a tough 1 because usually they are just replaced the patch doesn't hold up well to use and abuse .

Thank Chrysler for the nice re-design of the door in mid-1986 that made them weak.
FYI, some of the 1993 trucks have been known to have the inner door shells like the 1986 and down doors.

THOSE doors usually don't break down there.

Mark.

Other than looks, why not add a reinforcement panel between the hinge and door (spot welded or panel adhesive with oversize holes for hinge bolts)? There is plenty of adjustment to allow for thickness and that hinge is easy to access unlike the top one.

I took a piece of flat steel and made a backing plate that I put inside the door . it extended approx 6 inches past the top of the hinge and as far down as would fit. I then put a couple of welds on the door and the plate then ground them down. I don't think this is necessary though since the door skin is real thin and the welds probably separated soon after it was put back together. The stock bolts were long enough to go through the plate and put nuts on. This spread the weight out and has been holding for at least 5 years. I could take a picture but you cannot tell anything is different from the outside.

What size thickness was the plate? The plate would cover the "Vent" holes that are around the hinge area, right?

I picked up a decent used door today off a 92 cummins truck, it's a manual crank door...but the hinge area is in great shape. Figured I may as well grab a spare while they can still be found.

I used just a regular piece of flat stock it's probably 1/4" thick. There is no vent in the hinge area of my door. It goes up near were the electric cables go through the door and as close to the bottom of the door as would fit. I have power windows and locks so my door may be different then yours. The overall length of the plate is probably around 10 to 12 inches and a little wider then the hinge.
