Headlight replacement
Looking to replace my headlights with something brighter, and wont get the infamous faded yellow lens after time. I'm on my second set of factory headlights and looking for something better.
I own a 2nd Gen 2002, 2500 Sport.
Has anyone found a replacement they are happy with?

I don't have any personal experience with them, but someone one another forum got his from Geno's garage (I believe they are made by Depo) and seems happy with them. I don't know how long he's had them, though. When I did the sport-headlights/relay-harness modification on my '96, I bought assemblies made by a manufacturer (either TYC or Depo) that makes a lot of CAPA-certified stuff. Even after coating the main lenses with the protectant stuff that came in the polishing kit, they still faded (couldnt wipe the stuff on the insides, so maybe they faded from the inside?). Interestingly, the turn signal/parking lamp lenses have not faded - still nice and clear. I imagine the halogens get hotter than the turn signal bulb, so maybe the clouding is a result of greater heat?

I agree. Its probably probably the heat that makes the main lenses fade.
The replacement lenses I installed are as you said, the turn indicator lenses still look good, the main lenses are fading.
That's why I'm thinking of a non-stock looking headlight to try.

Daniel Stern website . . . . . he describes how to check the voltage at the light socket. Optimum 100% voltage is 12.3 volts = 1000 lumens
My voltage at the light sockets was 11.0 volts = 610 lumens.
Stock wiring is 18ga. . . . much too small.

The relay harness makes a noticeable difference, so if you don't have that, you should really consider it. It also frees up one of your headlight connectors which allows you to easily trigger high powered driving lights off the high beam circuit, and extra fog lights off the low beam circuit.
Whatever you do, DO NOT go with high wattage aftermarket bulbs. They're garbage, they generate tons of heat, and if you don't have a relay harness, you'll be pulling extra amps through your headlight switch, and it will likely fail soon.
If you are willing to go with something exotic, I know there are aftermarket HID headlight housings out there, as well as other high end options, but I know nothing about them.
