Over time the frame will rub through the pipe. I had the same problem with the same kit. All I did was move the downpipe a little and everything cleared. You kinda have to wiggle everything around until it clears, but it will clear. I have had this system for almost 2 years now, and I still love it. No rust yet, loud as heck outside, quiet inside when not on the skinny pedal, and the price was perfect.
How much clearance do you have between the pipe and frame? I've got maybe 1-2 cm. You think that's enough with all the engine movement? I might be able to do a little better but then the hose on the other side is a restriction.
For the other side, I cut a 1" piece of rubber hose and wrapped it on the engine hose that sticks out.

I have about a 1/4" clearance between the frame and dp. The inside edge is touching the flexible line to the tranny cooler, but the line is flexible so not too worried. As far as noise goes, just have to be carefull of your surroundings and when you let her sing. You can control the noise with your foot. I too have been leary of the law getting me for too much noise, but not worried about the no cat issue, California is another story though. I wouldnt put the stock emissions pieces back on, defeats the purpose because of the diameter of pipe. Find an aftermarket unit, but dont reuse old parts.

After been driving around a bit now with the new exhaust, I've noticed sometimes on left turns I hear a short rattle for the duration of the turn. I'm pretty sure it's the downpipe hitting the frame on the turn since the frame flexes a little bit. Anyone else notice this?

sorry, I just read 1-2cm... definately not enough IMO
this is why I always use a little length of flex pipe in all my exhaust setups, and I use a stiffer, rubber bushed bolt-on style hanger... it makes it much easier to get everything to line up, and it cuts down on resonance considerably

Well, I've decided NOT to get a muffler. I actually really like the sound now. I'm gotta get a polished tip. That's always fun to buy. I actually had to sell my previous tip cause it was too long (18"). I didn't want it sticking out too much. I'll get some pics tomorrow in the daylight.
