transfer case noise
When I am in 4hi or lo I am getting a somewhat ratcheting noise comming from my tcase or something down there. I already went through the front end, new wheel joint, checked the dif, axles and bearings. Its pretty much only when there is a load when I hear the noise.
Any clues?

The only thing that I can think of is the vibration of the shift lever, but this happens mostly in 2WD for me. I can grab the shifter when I'm on it and it vibrates something fierce... other than that I don't know

Our shop truck at work makes the same kind of noise , i have no idea what it is, They won't let me pull the T case to find out, i figure some day it'll either go away , or go BANG and all motion will stop.

Well I am trying to get an idea of what I am dealing with. I guess I will have to pull the tcase out and take it apart. I am a expert at this now

There is a little C clip that is in the tail shaft that is prone to breaking. All you need to do is go to a tranny shop and buy a new clip for 5 buck and pull off the tail shaft. No need to remove transfer case or any thing. Easy to check and easy to fix..

when I converted to the 5 sp and had to shorten the front shaft, I now notice that I am at the ragged edge of the angle the front shaft can handle. I have a couple inches of lift up there and with a 4" shorter shaft it is enough to cause the vibration/"rattle" when the front end is engaged. If I recall you have some lift up there too...could be the centering ball is worn in the joint from the angle of the dangle, or maybe a joint. Pull the front shaft and drive it in 4wd and see if the noise changes and/or goes away.
I too had the tailshaft clip happen. It broke in half, though dodn't allow the shaft to move becasue it stayed in the groove. I found this while disassembling for the 29 spline head gear. And yes, this problem will cause problems in 4wd or 2wd.
