Powerstroke Intercooler
Hey guys. I'm about to order all the 3" tubing and hoses I need to install a PS i/c. I've got a couple of ideas for mounting options based on the few pictures I've seen but I'm wanting to see as many detailed pictures of mounting options or what you have done. This will be for my '90 which now has the newer, '91.5-'93 grill. What was done about the grill inserts? Were they able to bolt back in without any modifications? TIA for any info and advice you can provide!

I don't know if there is any difference or not in the core support, but with the latter grill i would think they would be the same.
maybe someone that knows will say.
I installed a 99 P/S intercooler in my 93 with almost no modifications, other than cutting off several small brackets and braces, and making two small brackets to mount it.
i wish i would have taken some pics for ya but NOOOOOOOO all i did was think about taking pics.
I put the A/C condinser behind the intercooler and used some good quality camper seal anywhere there could be a point of contact, and had to shorten my safty latch because it will hit the top of the intercooler.
it's very very close to the grill but does not touch.

I forgot to mention that I swapped core supports as well, to the latter style. I plan on putting the a/c condenser in front of the intercooler but I wouldn't be opposed to putting the i/c up front if it's not very difficult to do so. Seems like it's just a matter of notching the brackets on the condenser itself to allow room for the charge tubes?? What other brackets and braces were cut. Others I can think of off the top of my head are the stock i/c mounts across the bottom of the core support and removing some from the lower valance which the grill mounts too also.
So, judging by the ONE picture you took (), it looks as thought the grill inserts and mounts aren't in the way. Is that correct?

well it's been awile and i'm getting forgetful but the one bracket that comes to mind other than the stock cooler brackets is the angle one at the top and center of the core support, you have to notch it so the intercooler sets back in it a bit to miss the grill.
I can't recall cutting any of the condincer brackets.

heres mine, overall a pretty nice fit, just make sure you have a sawzall and a grinder and you'll be fine. you cut quite a bit of metal to make room for the 3" in/outlets. I put the condenser behind it as well. Just start tearin it apart and you'll see what ya need to do or cut, everyone probably does it a different way but its pretty straight forward. The grille inserts have no issue with hitting my intercooler. I left the bottom metal piece that goes below the grille off, I'm not sure if it'll fit or not but i didn't bother.

OH DANG i forgot about that piece behind the bumper, i used a small hammer and done some body work for that to fit. if you look real close you can see the two small bumps to miss the tanks.

How much will this cost??? And how much will you gain???

I paid $130 for the i/c and about $130 for the tubing, clamps and silicone hose. Probably about another $200 for an intake horn from Pusher Intakes. So around $500 in the end. I've read that some guys have seen an EGT drop of about 100 degs., it'll get a cooler, denser charge of air to allow for a better burn of the extra fuel from the 5x.012s I'm running. Compare that to paying at least $1,000 for a custom aluminum i/c. I think it's pretty well worth it. Not to mention, I'm doing the install and have all the tools to do so. Therefore, labor will be free.
