2003 Transfer Case Problems

My transfer case is making some serious noise when in 4WD. Quiet the rest of the time. I have read that maybe the chain is slipping.......Anyone out there know anything about this? One of my fleet mechanics at work used to own his own shop, and said it is possible to replace just some parts(chain, sprocket and bearing) if everything else looks OK. Replacing case is WAY expensive(1300) Is this a common problem, or am I the unlucky Bastard?

You check the fluid? Fluid color?

Or possibly change to see if there metal shavings?

Transfer case

Haven't looked yet.....Don't need the 4WD as winter is finally gone. What would this mean? I need to fix over the couple of warm months coming up.....This Global Warming is killing me.................Where are my 12 months of summer that Al promised me? Sorry, I didn't pay my carbo credits bill yet LOL

Kinda having the same problem you had, I tore apart the t-case and found a ton of metal shavings, a chain that practically fell out of the case when I pulled it apart, what seemed to be water in the case, and something like sand. I have done all the fluid changes on this truck and have never abused it. I don't know what caused all this but I will be buying a new chain, a bearing and seal kit, and a new pump. The $40 pump is cheap insurance for as much metal shavings were in there. Total cost of all the parts is going to be around 350 - 400.

I'm having a similar issue as well. A slipping/popping noise only when in 4wd and mostly when applying some power - not much noise if taking it easy.

jmmcdona, did you have a manual to go by when you tore into your t-case?

Anybody else have any suggestions or any advice to offer up?

The chains are consumables. Yes, they fail over time and with abuse. How much mileage do you have. usually you can see 200k on a chain if you change the gear oil reguarly.

I currently have about 118,000 miles on the odomoter. I seldom ever use 4wd, and I would not consider myself an "abuser" of my truck.

The t-case had been serviced at 50,000 miles with ATF+4, and then at 100,000 miles with Royal Purple Synchromax.
